Safe material handling starts before anyone grabs the load. Plan the lift and travel, reduce the amount handled by hand, use the right mechanical aid, coordinate any team lift, and stop when the load cannot be controlled. Federal OSHA does not set one maximum number of pounds that every person may lift or carry. Weight is only one factor. Reach distance, starting and ending height, frequency, duration, twisting, grip, visibility, footing, and the route all change the risk. A lighter object can still cause injury when it is awkward or repeated, and a heavy object does not become safe because someone says to “lift with your legs.”
Before touching a load, find out what it weighs and whether the contents can shift. Check its shape, center of gravity, handholds, sharp edges, temperature, and stability. Decide exactly where it will land. Walk the route first and clear cords, scrap, mud, uneven transitions, closed doors, and other obstacles. Confirm that there is room to set the material down without trapping hands or feet. Whenever possible, have materials delivered close to the point of use, break a shipment into smaller units, or stage it at a practical working height. The best manual lift is the one removed from the job.
Use a mechanical aid when the size, shape, weight, repetition, grip, or route makes manual control doubtful. Options can include a hand truck, cart, panel carrier, rolling platform, lift table, or purpose-designed vacuum lifter. The device must be suitable for the material, within its rated capacity, in serviceable condition, and used on a route that can support it. Secure the load when the equipment requires it and keep hands, feet, and other workers away from pinch points and the path of a falling or shifting load. A mechanical aid can introduce tip-over or crush hazards, so only people trained for that equipment should use powered devices. If the work requires hoisting or rigging, stop and use the separate qualified procedure; this talk is not crane or rigging instruction.
When a manual lift remains appropriate, move close to the load and establish firm footing before taking its weight. Use secure handholds, keep the load close to the body, and move smoothly without jerking. Avoid reaching across an obstruction, lifting from the floor when the material can be raised first, or holding a load above shoulder height. Turn with the feet instead of twisting the torso while the feet remain planted. Keep the route in view. If the load starts to slip, warn others and move clear rather than trying to catch it.
Use a team lift only for a load that the group can control. Team lifting does not make any weight safe, and the usable capacity is not simply each person’s capacity added together. Long or irregular materials distribute weight unevenly, workers differ in height and reach, and one person may lose visibility. Choose the team before the lift, clear the route, identify one leader, and agree on simple commands such as ready, lift, walk, stop, and lower. Everyone lifts and lowers together. Any person can call stop. If the team cannot keep the load level, maintain a grip, see the path, or set it down safely, use a mechanical aid or redesign the move.
Repeated handling matters as much as one heavy lift. Reduce unnecessary carrying distance and double handling. Alternate demanding work only as part of a larger control plan; rotation alone does not remove the hazard. Report pain, tingling, numbness, weakness, or loss of grip early instead of working until a small problem becomes a disabling injury.
Finish by controlling the storage area. Under 29 CFR 1926.250, tiered materials must be secured against sliding, falling, or collapse, and aisles and passageways must remain clear for workers and material-handling equipment. Stable staging and clear routes prevent both strains and struck-by injuries. Before today’s first move, identify the load, aid, route, landing point, leader, and stop condition. If any one of those is missing, do not improvise under the load.
Incident example
Documented OSHA incident — fatal off-loading event, April 3, 2013. OSHA Accident Summary No. 42942.015 reports that a construction-services crew used a loader with fork attachments to unload a pallet from a tractor-trailer. OSHA reported the load at 2,375 pounds and the loader’s rated lifting capacity at 1,900 pounds. A worker helped guide the forks while on the truck bed, then jumped down as the load was lowered. The loader tipped forward and the worker was fatally crushed between the truck-bed edge and the load. The case shows that a mechanical aid must be selected and used within its rating, the move must be planned, and people must remain outside the load’s travel and crush zones.
